A shipping case is designed to resist. A shelf ready unit is designed to open in seconds without a knife and then look like retail packaging. Every perforation, tear strip and pre cut opening that makes the second job possible removes material from the panels that make the first job possible. That is not a flaw to be engineered away, it is the defining trade in the format, and the specification is a decision about where on that spectrum a given product should sit. Retailers care because store labour is expensive, brands care because product damage is expensive, and the right answer depends on stack height, product weight and how many times the case is handled.
Large grocery retailers measure the labour of getting product onto a shelf, and shelf ready formats exist because that labour is a real cost to them. A unit that needs a knife, or that leaves ragged edges, defeats the purpose it was bought for.

The common error in this format is calculating the compression requirement, choosing a board grade to meet it, and then adding the perforations and tear lines that make the unit shelf ready. Those cuts remove material from load bearing panels, so the case that was specified adequately is now under specified, and it fails in the middle of a pallet where nobody is watching. The correct sequence is to design the opening feature first, then calculate compression on the perforated structure, then choose the grade. Humidity and stack duration compound it as they do on any corrugated case. We also test the opening by hand, because a tear line that separates cleanly in a laboratory can still leave a ragged edge that a merchandiser will not put on a shelf.

The higher the pallet and the longer it stands, the less strength can be given up to opening features. Low stacks allow a more generous opening design.

Shelf ready formats belong where product moves fast enough that store labour to replenish it is a genuine cost. That covers most ambient grocery, and it is standard in snack categories, biscuits, confectionery, canned and jarred goods, beverage multipacks and bakery lines. It is also increasingly a condition of listing rather than an option, with some retailers specifying the format as part of the supply agreement. Where it fits less well is heavy product stacked high on pallets, since the strength given up to the opening feature is exactly what that load needs, and slow moving premium lines where replenishment labour is trivial. In those cases a conventional case plus a separate display or tray often serves better, and we would rather say so than force one unit to do both jobs badly.

Most likely because compression was calculated before the opening features were added rather than after. Perforations and tear lines cut through load bearing panels, so a grade that was adequate on paper is inadequate in the delivered unit, and the failure shows up in the middle of a pallet where the load is highest and nobody is watching. Humidity makes it worse. The remedy is to calculate compression on the perforated structure, which usually means either a heavier grade or a less aggressive opening design, and to be explicit about which trade you are making.
No. We purchase from manufacturing partners and sell to customers, and corrugated trays and cases are a significant part of our volume. What helps on this format specifically is that we also source the pouches, films and cartons that go inside, so the tray count, the product pack dimensions and the retailer’s ordering unit can all be reconciled at once. A tray converter can only build to the count and dimensions it is given, and those are usually fixed by the time it sees the job.
It is a merchandising decision with a structural consequence, so it gets made with both in view. Too high and the front panel hides the product facing, which defeats the point of having the product on shelf in its own tray. Too low and product falls forward or looks unstable, and the tray loses rigidity where it needs it for stacking. The right height depends on the product’s own pack height and how it stands. We settle it on a sample with the actual product in it rather than on a drawing.
Increasingly yes, particularly in large grocery, where shelf ready formats are sometimes a condition of listing rather than an option. Retailers measure the labour of getting product from a pallet onto a shelf, and the format exists to reduce it. Where a retailer specifies it, the requirements usually cover opening method, tray dimensions and how the unit must present, and those are worth getting in writing before design. Where it is optional and your product is heavy or slow moving, a conventional case may still be the better commercial answer.
The corrugated position is strong, with recycled content standard in manufacture and FSC-certified board readily available and documentable. There is also a real material argument specific to this format, since one unit doing the job of a case plus a separate display tray uses less board overall. The counterweight is that litho lamination, where the tray needs retail quality graphics, adds a layer that complicates recycling, and a heavier grade may be needed to offset the perforations. Both of those pull the other way, so the net position depends on the design and we will be specific rather than general about it.
