A carton is a sheet of board that has to fold in some directions and stay rigid in others. Grain direction determines which is which, and a carton run against the grain will crack along its scores or bow on the shelf. Caliber, meaning board thickness, decides whether the carton holds its shape under the weight inside it and under other cartons stacked on top. Board type matters too, since bleached board takes a premium print and recycled board costs less but prints differently. None of these appear in a brief that specifies a size and a graphic, and all of them determine whether the delivered carton performs the way the mock-up suggested it would.
The most common carton failure has nothing to do with print quality. The carton is dimensioned from a drawing rather than from the thing it has to hold, and the mismatch is only discovered when the first pallet reaches a packing line.

The right way to dimension a carton is around a physical sample of the primary pack, not around a drawing of it. A bottle with a slightly wider shoulder than its technical drawing, a pouch that sits taller when filled than when flat, or a tray with a flange nobody accounted for will all defeat a carton that was correct on paper. Tolerance matters as much as nominal size, because a carton that fits perfectly at nominal will jam a packing line when the primary pack runs at the top of its own tolerance. If the carton is filled by machine rather than by hand, the requirements tighten further and the cartoner’s own specification becomes the governing document. We work from samples and from the equipment doing the filling, including at a co-manufacturer, before a die is cut.

A flexible converter cannot produce a folding carton, so any brand selling a product that needs both a film pack and a printed carton is running two supplier relationships by necessity rather than by choice. We place the work with a partner suited to your structure and volume, and we can move it if capacity tightens. We also source the film, case and display around the carton, which no carton printer can.
Because board folds cleanly along the grain and cracks across it. A carton with scores running the wrong way relative to the grain will show cracking along the folds, which looks like a print or board defect and is actually a layout decision made before printing. Grain direction also affects rigidity, so a carton can bow on shelf or fail to hold its shape under load for the same reason. It is settled at the dieline stage, which is why the dieline is a structural document rather than an artwork template.
It comes from the weight inside the carton and the height it gets stacked to, both in the shipping case and on the pallet, rather than from a general grade recommendation. Under specified caliber shows up as cartons bowing on the shelf, crushing in the case or failing to square properly on a packing line. Over specified caliber is money spent on board nobody notices. We set caliber against your actual load and stack conditions and confirm it with the plant, and where a case configuration is still open we would rather settle that first because it changes the answer.
This is the strongest ground in packaging for substantiated claims, which is worth knowing if sustainability matters to your buyers. Recycled content board and FSC-certified board are both readily available for folding cartons, and coated recycled board performs well for many applications at a lower cost than bleached board. Where a claim needs documenting, a partner can generally provide it. That contrasts with flexible film, where the realistic option is a percentage of post-consumer recycled content and the claims have to be handled far more carefully.

A carton over an inner film pack, a bag-in-box cereal, a multipack over wrapped bars, all of these need a paperboard purchase and a flexible film purchase that have to fit each other. Bought separately, the liner is dimensioned by one supplier and the carton by another, and neither owns the tolerance between them.
