side gusset bags

The traditional coffee format and still the most film-efficient way to pack a lot of it. Side gusset bags trade front panel print area for lower cost per unit, which is the right trade at wholesale volume.

Gussets at the Sides, Not the Base

In this construction the expansion pleats run down both sides of the bag rather than folding out underneath it. The bag fills into a rectangular block, stacks efficiently in a case, and uses less film per unit of volume than a stand up or flat bottom pouch. The compromise is the front panel, which is narrower than the pack looks because the gussets consume width that would otherwise be printable. For a wholesale or foodservice bag where a logo and a product name are all that is needed, that hardly matters. For a shelf-facing retail bag competing on graphics, it can matter a great deal, and the decision belongs at specification rather than after artwork.

Efficient at Volume, Awkward at Retail

This format is often chosen for the right commercial reason and then asked to do a job it does not do well. It packs efficiently and prints modestly, and problems appear when a brand needs it to do both jobs at once.

Where Side Gusset Programs Go Wrong

Our Solutions

Bags, Cases and Everything After

Printed films and pouches, corrugated shipping cartons, folding cartons, shelf-ready trays and labels. Wholesale coffee and dry goods move in volume, so the case, the pallet pattern and the freight cost matter as much as the bag itself.

How a Side Gusset Bag Gets Configured

Side gusset bags come down to barrier, valve, closure and finish. Each one is a cost decision as much as a technical one at wholesale volume.

Barrier Structure

Foil and metallized laminates for freshly roasted product, with barrier set from the shelf life you need to hold.

Degassing Valve

One-way valves positioned clear of gusset seams so degassing works without creating a leak path.

Closure

Tin tie, zipper or heat seal only, chosen from whether the customer reopens the pack daily or transfers the product out.

Print Process

Digital where SKUs are many and volumes modest, conventional where a wholesale core line carries real annual volume.

Filling Coffee Is Harder Than Filling Most Dry Goods

Whole bean and ground coffee behave differently on a line, and the film has to suit whichever you run. Ground coffee generates fines that migrate to the seal area, which is the most common cause of seals that look sound and fail under testing. Whole bean is abrasive and loads the bag with more weight per volume than the fill setting suggests. Both are usually packed hot or warm, which affects both the seal and the pack’s behaviour as it cools. If you are forming bags on your own line from film, web width, core diameter, unwind direction and repeat length all have to match the machine. If you are filling premade bags, the tolerances on the bag itself are what matter. We ask which route you take, at what weight and speed, or work from your co-manufacturer’s requirements where the roasting and packing happen elsewhere.

Four Decisions That Set the Cost

On side gusset bags at wholesale volume, small specification differences compound into real annual numbers, so these get settled deliberately.

Channel Split

Wholesale against retail

A wholesale bag needs efficiency and a modest print. A retail bag needs front panel area. Where the split is genuinely even, running two formats often beats compromising on one.

Valve Requirement

Roast date and shelf life

Freshly roasted product needs to degas, and how soon after roasting you pack decides how important that is. Where product rests before packing, the valve decision changes.

Closure Behaviour

How the pack is used

A cafe emptying a bag into a hopper does not need a zipper. A household opening it daily for three weeks does. Specifying the wrong one either wastes cost or generates complaints.

Case Efficiency

Cube and freight

This format stacks well, which is part of its value. Bag dimensions, case count and pallet pattern should be settled together, because at volume freight can exceed the difference between two bag quotes.

How the Program Gets Set Up

We start with the channel split and the volume, because at wholesale scale those decide more than the technical specification does.

01

Volume and Channel Review

We establish the wholesale and retail split, annual volume per SKU, fill weights, closure needs and how soon after roasting you pack.

02

Specify and Quote

We write dimensions, gusset depth, barrier, valve placement and closure, then price through qualified plants with case and freight implications included.

03

Produce and Hold

We produce an efficient annual quantity, hold it, and release against your schedule with delivery and customs brokerage managed.

The front panel on this format is narrower than the bag looks. Designing before confirming that is the most common mistake in the category.

Built for Volume Buying

On side gusset bags our work includes packaging review, usage and purchasing analysis and inventory programs rather than only supplying the bag. At wholesale volume that is where the money is.

Make and Hold Inventory

Produce an efficient annual quantity and release against demand, which is how a roaster buys at scale without holding the storage cost.

Purchasing Analysis

We review order frequency and quantities across the program, because at this volume consolidation usually saves more than unit price negotiation.

Two Formats, One Program

Where wholesale and retail genuinely need different bags, both come from one specification review rather than two supplier relationships.

Redundant Capacity

More than one qualified plant on the formats we supply most, which matters when a wholesale account cannot wait for a press.

Coffee First, But Not Only Coffee

Side gusset bags are most associated with roasted coffee and that association is earned, since the combination of a valve, foil barrier, efficient cube and modest print requirement fits a roaster’s wholesale business precisely. It also suits loose leaf tea at foodservice sizes, flour, sugar, grains, pet food at mid weights and any dry product moving in volume where the bag is a container rather than a billboard. Where it fits least well is a competitive retail shelf, and the honest answer there is often to run this format for wholesale and a stand up or flat bottom pouch for retail, rather than compromise one bag across both. Because both come from the same sourcing program, running two formats does not mean managing two suppliers, which is usually the reason brands avoid doing it.

Side Gusset Bag Questions

Why choose side gusset bags over a stand up pouch?

Cost efficiency at volume, mainly. This construction uses less film per unit of volume, fills into a rectangular block that cases and pallets efficiently, and costs less to set up than a flat bottom pouch. The compromise is the printable front panel, which is narrower than the pack appears because the gussets take width. That trade is a good one for wholesale, foodservice and bulk product where the bag is a container. It is a poor one on a competitive retail shelf where graphics are doing the selling.

Less than the flat measurement of the bag suggests, and the exact figure depends on the gusset depth, which in turn follows from your fill weight and product density. This is the single detail most worth confirming before any design work starts, because the alternative is artwork that has to be redrawn or a brand mark that ends up smaller than intended. We confirm the printable front panel dimension against the finished bag specification and give it to you before artwork rather than after, so the design is built to a real number.

Clear of the gusset seams, clear of where a customer will grip or squeeze the pack, and in a position the plant can apply consistently at production speed. Too close to a seam and the valve becomes a leak path rather than a controlled vent. Centred on the front panel and it interrupts the graphic. There is usually a workable position on the upper front or rear panel, and it should be fixed at specification, because moving a valve after artwork approval means reworking both the film and the print.

Almost always fines in the seal area rather than a barrier problem. Ground coffee generates fine particles that migrate to the seal during filling and sit between the two film layers, creating narrow channels that pass a visual check and fail under shelf-life testing. Packing warm makes it worse. The controllable variables are the sealant layer, jaw pressure and the dwell time available at your line speed, and dwell is usually the first thing lost when a line is pushed. We specify assuming a contaminated seal area rather than a clean one.

No, we source them. Armour Rose purchases from manufacturing partners and sells to customers. On a high volume format like this the benefit is direct, because setup costs and per unit pricing vary meaningfully between plants and we are free to place the work where it prices best while holding the specification constant. It also means that if your channel split argues for two formats rather than one compromise bag, we can quote both without defending a press that only runs one of them.

Yes, through inventory make and hold programs, which suit this format well. The tension for most roasters is that efficient production quantities are large and warehouse space is limited or expensive. We produce an efficient annual quantity, hold it, and release it against your schedule, which decouples what you buy from what you have to store. For roasters supplying accounts in both Canada and the United States we handle the customs brokerage on those releases as well, so the border is a scheduled step rather than a separate problem.
